Design of Catalytic Converter
The ALTA Performance™ headers feature a four into one (4-1) design converging exhaust gases just before the metallic catalytic converter. The catalytic converter is a high quality 300 cell per inch, metallic core. A 5 year/50,000 mile warranty, which follows the needs of aftermarket replacement converters is included. The body of the cat is fully polished 304SS, with the EPA code left visible. This code is required for certification during emissions testing. The converter is designed to exceed the needs of the Mini Cooper 1.6L engine.

The catalytic converter is manufactured using a unique spinning process. The metallic catalyst substrate is held in the middle, and the body is literally spun around it. This provides a weld free, tightly held substrate that will never come loose!

The metallic substrate itself is a very important feature to not leave out. Most converters sold utilize a ceramic substrate. The ceramic substrate is constructed with much thicker walled cells compared to the metallic type. This added thickness creates friction, and in turn extra heat. This causes the catalyst to run at very high temps, and can cause the converter to meltdown! Our metallic catalyst runs cool and strong in any situation!

Proper placement of the converter is crucial for proper operation and legality. We place the converter in the same location as in the OEM header. This allows for proper clearance to the body and reduces backpressure from improper location.

Flex Joint

A small item that goes unnoticed is the flex joint. Because the MINI Cooper Runs such High EGT's (Exhaust Gas Temperature), the normal off the shelf flex joints simply can't cut it. Our flex joint is a specially made joint that used 321 SS bellows (the part that flexes) and a special liner. The bellows are very thin corrugated stainless steel. The thickness, and the corrugation is what allow the part to flex. But because the bellows are so thin, they can be damaged with extreme heat. This is where our liner comes into play. The liner provides a heat barrier between the super high EGT's and the thin bellows. This is what will keep our flex joint lasting for the life of your MINI!

Design of Header

The final critical portion of the ALTA Mini Catalyst Replacement is the header. The headers go above and beyond the OEM 4-to-1 design. Constructed of 304 stainless steel, the 1.5" mandrel-bent primaries are made 11" long to provide smooth transitions from the exhaust ports to the collector. Our flanges are thick CNC machined 304ss flanges, not mild steel, or chrome plated steel flanges that will rust over time. After the primaries collect, the mandrel bent 2.5" tubing connects the catalytic converter to our 2.5" outlet flange. The ALTA Performance™ headers will fit nicely to either a stock or preferably an ALTA™ cat-back exhaust system.

While this is one of the most economical headers on the market it sure looks, performs and feels like headers that cost 3 to 4 times as much. Made by Megan Racing specifically for the MINI Gen 1 Cooper and Cooper S, this is a great way to squeeze even more power from your engine.

It replaces the stock header but does NOT have a functioning catylitic converter. What it has a removable pipe that can either be used as is or a working catylitic converter can be welded in to keep your car from throwing codes. This is a very popular product as the headers from Alta, Milltek and others are well over 4 times as expensive. Down pipe has two ports for O2 sensors (pre cat and post cat). The OEM manifold on the MINI has four short primaries and a restrictive collector followed by two catalytic convertors in series, giving a flow area of approx 60%. The Miltek manifold and Sport Cat has four longer tuned-length primaries followed by a single free-flow Catalytic convertor. This results in a flow area of approx 85% while remaining clean enough to meet emissions requirements.

Dyno tests show a 12 bhp improvement on a Cooper S and increased mid-range torque. Incorporates a triple-wall flexible section to a much higher specification than the twin-wall OE header to allow for the greater loads imposed by a tuned engine. Accelerated gas-flow draws heat away more efficiently to reduce under-bonnet temperatures - particularly important for a tuned engine. The two original oxygen sensors are retained in their correct position for the proper operation of the OBD2 (on board diagnostics) system. A perfect match for the Milltek Cat back exhaust or one of the other fine aftermarket exhausts.

This item has mandrel bends, is 100% stainless steel, incorporates longer primaries, and features a 4 into 1 collector that has a much nicer design than the mass produced factory manifold. The header ends in 2 1/2" but still mates up to the factory system.
Gains of 7-9 horsepower with mid range improvements have been seen on the dyno. Very nice install. Very high quality fit and finish. Installation takes about an hour and a half.
This system uses a 200 cell platinum catalytic converter that withstands the heat of the supercharged MINI - not all aftermarket cats do.

FEATURES

Performance - Air flows from an area of high pressure to an area of low pressure. The bigger the pressure differential is, the more air that will flow (and faster). This is a physical law. Optimal airflow rate is achieved when the low pressure is at vacuum.- The quicker the exhaust gases are expelled from an engine, the quicker combustion gases may enter it. A more efficient burn results in higher performance. - Careful tuning of back pressure levels and gas-flow velocity rates, via manipulation of the primaries and collector, induces this desired vacuum effect, whereby expelled exhaust gases are rapidly sucked out of the engine. - Accelerated gas-flow minimizes engine-bay temperatures by dissipating heat more effectively. This is particularly important for improved performance, as cooler temperatures boost engine efficiency.

Primary Pipes - Increasing the diameter of the primary pipes from 1.25 to 1.50 inches increases the internal flow area, allowing for a substantial improvement of the flow-rate and velocity of the exhaust gasses.- Expelled exhaust gases pulse out of the engine. By increasing the primaries to be of equal and maximum length, a smooth, unobstructed gas-flow path is offered. This results in an improved and constant pulse effect at lower revs, leading to an increase in low/mid range torque.

Collector - Increased collector length offers a larger internal volume, allowing for better merge collection of the expelled exhaust gases (after the 4 primaries). - Improved merge offers little resistance, enabling a reduction of the gases backing up to the engine. This results in lower back pressure levels, allowing the engine to breathe and perform better.

Secondary Pipe Work - Enlargement of the diameter of the secondary pipe work (between the flex and anf the high flow cat from 2.25 to 2.50 inches increases the internal flow area - enhancing flow-rate and velocity of the exhaust gases even further. Improved velocity and volume-entry rate allows for more efficient functioning of the Metallic Cat vital for both emissions testing and outright performance.

Superior Construction - The performance characteristics of a supercharger result in major heat discharge which may cause inferior headers to lengthen. However, Type 316 stainless steel has the ability to withstand these fluctuating heat levels while performing as normal. T.316 stainless steel`s ability to resist corrosion and maintain its strength at extreme temperatures makes it the only material suitable for a Madness V2 Header. Only rigorous testing and development dictates the type of materials used.

Header Flanges - A single piece, 10mm thick, stainless steel Header flange with enlarged openings allows for greater gas flow if the cylinder head is to be ported. The laser-cut manufacturing process guarantee`s that flange #1000 is as accurate as flange #1.

O2 Sensor Bosses - Unique, thick-walled, stainless steel O2 sensor bosses can withstand temperatures in excess of 1900º F, and will not distort. Conversely, regular thin-walled bosses expand and cause the threads to bind, rendering renewal of the O2 probes near impossible. O2 sensor positions remain unchanged from the original equipment, allowing for the proper operation of the OBD II (On Board Diagnostics II) system.

Warranty - Advanced construction techniques allied with aircraft-grade T. 316 stainless steel, ensure that a Madness V2 Header need never be replaced. Every Madness Header is supported by a manufacturers Lifetime Warranty against defects. Catalytic Converter warranties must be submitted for evaluation to determine cause of failure.
